That's why I use a solid modeler to build my models. I have total control over rounds and fillets. Only problem is I can't cage my output meshes for different mesh resolutions, and the meshes are pretty random and disorderly, usually requiring I go on the high side of poly counts to get a quality mesh.

That would be fantastic if that was my job. But I get cad from our engineers to make visuals. There is no room for remodeling.

I know what you mean. In my job I get a fair amount of dxf that has to go into Illustrator. Problem is, dxf does not recognize closed shapes. dfx is just a bunch of un-associated lines. So I have to go back in and reconnect them all.

Would any of you be able to provide some CAD samples that have been causing you issues so we can test with some real world examples?
That would be very much appreciated

Most of the time it is not possible to provide CAD Data because the companies do not allow it. However Kuka made CAD Data of their robots available on their Website:

I converted a random model for you (you can find the original step files on the website). I hope this helps.

This is still work in progress and we are working on it at the moment. I will post here when the feature is ready to be released or there's any relevant update.
However, we can tell you that we are planning to release an already improved version before 3.10. This will not be the final implementation, which is still planned to be released with 3.10 according to our roadmap, but should considerably reduce the number of artifacts produced by the old version, so hopefully it will already be useful for you in many cases where rounded edges couldn't be used before.
