I think objects with unwelted vertices are bad geometry in most cases.
They wouldn't be rounded at all...
There is sometimes any reason, why they are unwelded, maybe reason is right sharp edges ...

You have guessed right!
I have checked the geometry of the Jo's Nurbs tessellated sample download/file.php?id=57883
and artifacts only appear on non-welded faces :)

Me to soon I merged the vertex it was working. I had some issues but with maya to fix I guess we could have a script to select unwelded vertex and then merge then.
But if is work for the next would be great so is no extra work :) fron our side.

Inline vertexes that are common points for two internal edges are quite problematic for this algorithm.
